Sizing a bonded overlap

The average shear stress in a simple bonded overlap is applied force divided by bonded area. This calculator uses that relationship to estimate area or check an existing overlap against an allowable stress. It assumes the entered area is effectively bonded and that shear is the relevant loading mode.

Use a design allowance, not a headline strength

A strength measured on a particular test specimen may not apply directly to your materials, preparation, bond-line thickness, temperature, or exposure. Enter an allowable appropriate to the actual joint and design basis. Increasing overlap length does not necessarily produce a proportional increase in real joint strength.

Look for peel and eccentric loading

Offset loads can bend the adherends and concentrate stress near the ends of a lap joint. The average-stress model does not resolve those effects, fatigue, creep, or environmental degradation. Critical bonds need a suitable joint design and verification of the manufacturing process.

Relating load to a nominal bonded area

A 1,000 N shear load distributed over 1,000 mm² gives an average stress of 1 N/mm², which is 1 MPa. If the chosen design allowance is 2 MPa, the simple area requirement is 500 mm². These figures illustrate the arithmetic only; they do not recommend an adhesive or establish an allowable for a particular bond.

The relevant area is the effective bonded overlap, excluding holes, gaps, and portions that are not reliably bonded. Width and overlap length determine that area, but the resulting stress is not actually uniform in every lap joint. Flexible adherends, eccentric load paths, and peel near the overlap ends can govern behavior. Select an allowable that already reflects the applicable design basis rather than applying a manufacturer's best test strength without adjustment. Compare the assembled geometry and loading with the assumptions behind that allowance. Surface preparation, cure conditions, and inspection must be controlled separately, because the calculator cannot detect an unbonded or poorly cured region.
